Identify Inventory Discrepancies Early During Warehouse Operations
Inventory discrepancies often develop long before the stocktake. Digital stock movements and regular cycle counts help identify their causes at an earlier stage.
Dublin, 07.10.2026 (PresseBox) - The physical count shows 48 units, while the system says 52. Such discrepancies are often only discovered during a scheduled stocktake, even though the underlying error may have occurred weeks or months earlier. An unrecorded withdrawal, an incorrect quantity at goods receipt or a relocation that was never confirmed in the system can be enough.
For you as a warehouse manager, this means that inventory discrepancies should not only become an issue during the annual stocktake. If stock movements are recorded digitally throughout daily warehouse operations and selected inventory is checked regularly, discrepancies can be identified earlier and their causes narrowed down more effectively.
Why do inventory discrepancies occur?
A difference between the system quantity and the physical stock is initially only the result. The more important question is what caused it.
Typical errors can occur at different stages of the material flow. An incorrect quantity may be booked during goods receipt, goods may be placed in the wrong storage location, more units may be picked than confirmed, or an internal relocation may take place physically without being recorded digitally.
The longer the time between an incorrect stock movement and its discovery, the more difficult root-cause analysis becomes. For fast-moving items in particular, numerous additional transactions may have taken place in the meantime.
Use cycle counts instead of waiting for the annual stocktake
COSYS Warehouse Management Software provides the data foundation required for continuous stock accuracy. Goods receipts, putaways, relocations, picking processes and other stock movements are assigned directly to the relevant item and storage location.
This also enables cycle counting during ongoing warehouse operations. Instead of checking the entire warehouse only once a year, selected storage locations or items can be counted regularly and compared with the system stock.
This approach can be particularly useful for fast-moving goods, high-value inventory or items that have shown repeated discrepancies in the past. Stocktaking therefore becomes part of continuous inventory control rather than a once-a-year exercise.
Mobile data capture reduces manual errors
Stock movements should ideally be recorded exactly where they occur. A device such as the Honeywell CT32 is suitable for these mobile warehouse processes.
Employees scan item and storage location barcodes directly and confirm the corresponding quantities. This eliminates the need to transfer handwritten records into a stationary system later – and removes an additional potential source of errors.
The CT32 can also be used for the physical stocktake itself. COSYS offers suitable mobile data capture devices for rental, allowing companies to temporarily increase their device capacity without purchasing additional hardware that may only be required for a few days each year.
Data reveals where discrepancies keep occurring
Once warehouse movements are documented digitally, you can investigate more than simply whether physical and system stock differ. The process data also provides clues as to why discrepancies repeatedly occur.
COSYS Business Intelligence can be used to analyse stock developments, warehouse movements and recurring anomalies. The pattern is particularly important: Do discrepancies repeatedly occur with certain items, storage areas or warehouse processes?
Process Mining can provide additional context. If the actual workflow deviates from the intended process, skipped steps, additional activities or unusual process sequences can become visible. Inventory discrepancies can therefore be examined in connection with the stock movements that preceded them.
When stocktaking is due: COSYS Inventory Service
Even with accurate day-to-day stock management, a physical stocktake can still create a significant organisational workload. This is where the COSYS Inventory Service can support companies.
COSYS provides the technical infrastructure for stocktaking and can supply rental devices such as the Honeywell CT32 when additional hardware is required. Instead of working with manual count sheets, employees capture items, storage locations and quantities digitally by barcode.
This can be particularly useful for Irish warehouses that need to equip additional employees or temporary counting teams for a scheduled stocktake. Software, hardware and supporting services can be combined according to the scope of the inventory project, avoiding the need to maintain additional data capture equipment throughout the year.
Treat inventory discrepancies as a process signal
An inventory discrepancy is more than a figure that needs to be corrected. Recurring differences can indicate weaknesses in the underlying warehouse process.
Combining digital warehouse management, mobile data capture, regular cycle counts and process analysis helps improve stock accuracy between physical stocktakes. The stocktake itself then becomes an additional control point rather than the first opportunity to discover problems.
For warehouse managers in Ireland, this is particularly valuable wherever high transaction volumes, multiple storage areas or fast-moving inventory make manual stock control increasingly difficult.
